The pattern repeats in every ops team that has had its inventory system for longer than a year. Somebody reports that low stock alerts go to a filter folder. Somebody else mentions that mobile notifications were muted last month. The plant manager admits they have not looked at the alerts tab in three weeks because there were over two hundred open items and none seemed new. The system is doing exactly what it was designed to do, firing a notification every time a threshold is crossed, and the result is that nobody reads the notifications. When an urgent situation develops, it lands in the same stream as the noise and the urgency is invisible. This is ops alert fatigue, and it is a design problem, not a discipline problem. No amount of training makes a human reliably filter signal from noise in a stream that is ninety percent noise. The fix is in the design of the alert system itself.
Why Most Inventory Alert Management Fails
Most inventory alert systems were built around a simple model: when a value crosses a threshold, fire an alert. This is sufficient when the events are rare and human-initiated, which is how alerting worked in the era of batch-processed inventory. In a real-time system with continuous stock movements, the same model produces a flood. Every movement that nudges a stock record across a threshold fires an alert. Every movement that nudges it back fires another. A receipt followed by a dispatch followed by a count adjustment can produce three alerts for the same item in an hour, all describing related states, none describing distinct problems.
The secondary failure is that alerts are routed without respect for what the receiver can do. A warehouse operator who has no authority over procurement receives the same low stock alert as the buyer, and neither knows whether the other has already acted. A plant manager responsible for three locations receives alerts for all three at the same priority, even though two of them are covered by in-transit purchase orders. The result is that actionable notifications get buried in notifications that are, for a specific recipient, not actionable. People learn to treat the entire stream as background noise, which is the opposite of what alerts are for.
A third failure is that alerts never clear on their own. A low stock alert fires on Monday, a receipt arrives Tuesday that resolves the shortfall, and the alert sits open until someone manually closes it Friday. The open-alert count climbs every week regardless of whether the underlying conditions still exist. After a quarter of this, the number is meaningless, and no one looks at it.
Deduplication Per Item and Location
The first design rule is that there should be one active alert per distinct situation, not one per event that touched the situation. The specific situation in inventory is usually an item at a location. If the raw material X at the finished goods store is below its minimum threshold, that is one situation, and one alert should represent it, regardless of how many movements have happened while the situation is active. Alert deduplication of this kind is not cosmetic. It is the mechanism by which the alert count becomes a meaningful number. When the alert count equals the number of distinct situations requiring attention, the count can be read at a glance. When the count equals the number of threshold-crossing events over time, the count is a diary, not a dashboard.
FalOrb enforces this by design. Each alert is keyed to the combination of item or product and location, and there is only one active alert per combination for a given type. When a new movement would trigger a low stock alert that already exists, the system updates the existing alert with the latest stock reading and the latest evaluation timestamp, rather than creating a new record. The effect is that the alert list represents the current state of concerns, not the historical stream of threshold events. When the plant manager opens the alerts tab, the count reflects what is actually open.
This design does not discard history. The underlying stock movements remain in the immutable ledger, so the path that led to the alert can still be reconstructed. What deduplication discards is the noise in the alert stream, not the information in the system. This separation is the key: alerts are the attention layer, the ledger is the record layer, and conflating them is what produces fatigue.
Thresholds That Match Business Rhythm
The second design rule is that thresholds have to match the rhythm of the business, not the statistical properties of the time series. Teams often tune thresholds against consumption averages, which produces thresholds that fire every few days for normal variation. If a component is consumed at roughly one hundred units a day and you set the low threshold at one hundred and fifty, you will see the threshold crossed almost daily, because normal variation in consumption and receipt timing will push the balance above and below that line continuously. The threshold has to be far enough from the mean that it represents a meaningful departure, and close enough to the risk point that there is still time to act.
Threshold tuning in practice means thinking in terms of coverage rather than quantity. How many days of consumption does the threshold represent, given the supplier's lead time and normal consumption variability? A threshold that represents one and a half times the lead time in expected consumption is usually a sensible default, because it gives procurement a full lead time to act plus a buffer for variance. A threshold set at raw quantity without this reasoning will fire too often or too rarely depending on the item's velocity.

Stock is classified as critical when available quantity falls below half of the minimum threshold, low when below the minimum, healthy when between minimum and maximum, and surplus when above the maximum. The thresholds themselves are configurable per item, so the tuning happens per item, not globally. Critical-level alerts carry a different weight than low-level alerts, and overstock alerts are separate again, so the recipient can filter by the kind of action the alert implies. The thirteen alert types across inventory, transfers, production, and procurement give each distinct situation its own channel, so receivers can tune what they see without muting legitimate signals in the process.

The same data model that makes traceability reliable makes alert thresholds meaningful, because thresholds are only useful if the stock number they sit against is trustworthy.
Auto-Resolution When the Condition Clears
The third design rule, and the one most often missing, is that alerts should auto-resolve when the underlying condition goes away. If a low stock alert fired because an item was below threshold, and then a receipt moved the item back above threshold, the alert should close itself. It should not require a human to notice and acknowledge. Requiring acknowledgement is a common mistake: it assumes that closure carries value independent of the underlying state, when in fact the opposite is true. An alert list that requires manual acknowledgement grows monotonically regardless of operational state, which makes it useless as a state indicator.
Auto-resolve alerts preserve the property that the alert list reflects the current world. When the world is fine, the list is empty. When a problem appears, the list grows by one. When the problem is resolved by an action, the list shrinks by one. This is the property that makes the list trustworthy as a dashboard. The acknowledgement workflow, when it is needed at all, should be reserved for alerts that require a documented human decision, not for alerts that describe threshold conditions.

A critical stock alert can downgrade to a low stock alert and then resolve entirely when the subsequent receipt or transfer brings stock into the healthy range. Transfer-related alerts resolve when the transfer completes. Production material shortage alerts resolve when the shortfall is covered. Humans can still acknowledge or resolve with notes when an alert represents a situation they want to document, but they do not have to.
Evaluation on Every Movement and on a Regular Cycle
The fourth rule is architectural: the evaluation of alert conditions should run every time the underlying data changes, not on a fixed schedule that happens to refresh values. If alerts only evaluate every hour, then an alert that fired at minute two stays open until minute sixty regardless of what the actual stock level is doing. If alerts evaluate on every movement, the alert state is always current to within the last transaction.

This evaluation discipline also means that alerts cannot drift out of sync with the ledger, because they are always recomputed from it. There is no separate alert state to reconcile. Stock changes. Alerts reflect the new stock. This is the same pattern of derivation that makes inventory accurate, now applied to the attention layer.
When Alerts Become Trustworthy Again
The test for whether alert fatigue has been solved is simple. Ask the plant manager whether they read the alerts when they arrive. If the answer is yes, the system has earned the right to occupy attention. If the answer is a version of I skim them when I have time, the system has lost the right and has to earn it back through the design rules above. Deduplication per item and location, thresholds that match business rhythm, auto-resolution when the condition clears, and evaluation on every movement are not features to be added after the fact. They are the minimum viable alert design for any system that operates in a continuous-data environment.
Teams that implement these rules find their alert volume drops by an order of magnitude, remaining alerts correlate tightly with real actions, and the attention budget of the ops team starts tracking actual operational state. Actionable notifications become a working tool again. Mobile notifications come off mute. The plant manager opens the alerts tab and finds a count that means something. Trust is the scarce resource in operations software, and alert fatigue is the fastest way to burn it.
